How to patch rusted metal? Because the rust hole was nearing the ledge under the gas tank door, part of my repair plan was to run the repair up under the plastic edge, to protect the repair from gas or water. This can be accomplished best using a fiberglass cloth kit purchased at any automotive supply store. While replacing large sections can be relatively easy, the smaller rust holes that do not warrant a full panel replacement are small enough that the average builder can tackle them and be back inside in time for dinner. All of the rust needs to be removed from the hole and the metal surrounding it.
Then, go back toward the center of the hole , scrubbing with heavy pressure to eliminate the rust. However, it is advisable to check those repaired rust holes from time to time and apply paint or coat as needed. If you don’t have a grinder or angle-grinder, you can use heavy duty tin snips to cut the rust and rusting metal out of the hole. Keep sanding until you’re able to see bare metal. The fiberglass cloth will go behind and over top of the hole , this will help keep the repair level with the original body shape. Following some quick work with a Sharpie and cutoff wheel, a perforated steel and Bondo sandwichs littered my workspace floor.
Next up I used a pneumatic flanging tool that clamped its offset jaws onto the steel and gnawed around the hole so the steel patch had a recessed contact patch to sit flush in the adhesive for minimum body filler work. Rust holes are easily repaired using roof cement and a mesh patch. Wipe down the rust holes with a tack cloth. This is a task that most homeowners can do themselves in just a few hours.
